EP87 Concrete Kitchen Countertops




This concrete kitchen countertop was built for less than $120. The entire kitchen is a DIY project that costs less than $3500 for everything including appliances. This episode shows how to make concrete kitchen countertops out of Quikrete 5000. We made melamine molds and casted the countertop in pieces, which minimizes the amount of troweling needed. I like materials that stain and change with age, but if you don't like stains and scratches then concrete countertops are not for you. Although I sealed the countertop with a penetrating sealer and a concrete countertop wax, they're still susceptible to staining. I'll continue to post photos of how they age so you can see. As of now, the countertop has been in-use for about three months and they definitely have a few red wine stains.

This is a complete DIY kitchen. We made the cabinets, shelves and the countertops ourselves. The majority of the supplies are from the Home Depot. We spent less than $3500 even with mid-range priced appliances and fixtures. I designed the open cabinets so they would be durable and easy to build. I know that open shelves are not to everyone’s taste, but I like that they encourage me to get nicer stuff. When I had closed cabinets, I would collect junky, plastic clutter that could be easily hidden behind doors and drawers. With these open shelves, I focus on getting nicer home goods that look great displayed. For the few, unsightly products and items I have, I built or recycled storage containers for them like the ammo cans I painted and dip-dyed.

I used Quikrete 5000 to cast the countertop. Quikrete Countertop Mix would be ideal, but I wanted to use a mix that's easier to find.

I used short pieces of 1 1/4" balusters to act as supports for the melamine molds. I didn’t use 2x4s since they tend to be warped and I wanted the sides nice and square. Any scraps with nice, right angles will work fine.

I used wood putty to cover up some of the finish screws and painted everything with low VOC interior white latex paint. Gloss or eggshell would have been more durable, but I don’t like how it looks and it's easy enough to touch up.

Planning before you start:


Pick Your Sink + Faucet
Before you start building your molds, it's a good idea to have your sink and faucet selected so that you can plan your holes in the countertop. I chose a sink that was a bit on the expensive side because it had nice square corners that made the mold-makingeasier. I chose a faucet that only required one hole through the countertop for installation.

Modular Design
Concrete countertops are quite heavy, so I planned my countertop in three pieces that weighed no more than 240lbs eachh. This made it relatively easier to move them into position with the help of a few friends. It's essential to make sure that the cabinets you build or select are strong enough to support the weight.



INSTRUCTIONS:


STEP 1: Cut the Melamine
I used my table saw to rip down 2.75” wide strips of melamine that are and then cut the strips to length. These will be used to make the edges of the molds. I could have made countertops that were a bit thinner, but it would make it more critical to have perfectly placed steel reinforcement. I went with the easier, heavy-duty method. I made my countertop 25.5” wide, but I'd suggest planning the size of your countertop in relation to the rest of your kitchen and selection of sink and faucet.

STEP 2: Make the Edges of the Molds
I screwed blocks of wood cut from balusters to the 2.75” wide strips of melamine. The melamine fences serve as the sides of the countertop molds.

STEP 3: Screw the Edges of the Base
I screwed the melamine fences to the base piece of melamine. I used the factory edges of the base pieces to align the fences.

STEP 4: Add in Middle Dividers
I added a center divider to the mold so that I could make two pieces of countertop in a single mold. Since I poured concrete on both sides of the middle divider, I didn’t need to add support blocks.

STEP 5: Glue Down the Mold
I used my hot glue gun to glue the corners of the molds together and to glue the outside edges down to the base.

STEP 6: Make the Sink Knockout
A knockout in the mold creates a space in the finished concrete countertop for the sink or faucet to go through. I measured my sink and made a melamine frame that would create a hole in the countertop. Then I glued this inner frame to the base piece of melamine.

STEP 7: Make the Faucet Knockout
I made the faucet knockout out of PVC pipe that had a diameter that was bigger than the pipes needed to go through it, but smaller than the trim on the faucet that would have to cover the hole. I secured the pipe to my workstation and used a circular saw to cut a slice down the length of it. Then I cut a 2.75” long piece on my chop saw. I placed a piece of a paint stirring stick in the crack that I cut and taped the hole with painter's tape. Then I glued the pipe to the base piece of melamine.

STEP 8: Seal the Molds
I sealed the molds by squeezing a bead of silicone caulk along the inside edges of the molds and running my finger along it to smooth it out and remove the excess. I also used silicone to seal the exposed pieces of end grain on the melamine boards that I used for the sink knockout.

STEP 9: Cut the Steel Mesh
I cut pieces of steel mesh to fit inside my molds with about three inches to spare between the edges of the mesh and the edges of the molds.

STEP 10: Mix + Pour the Concrete
I mixed one bag of Quikrete 5000 at a time in a large mixing try. I started by emptying the bag into the tray and then adding about three-fourths of a gallon of clean water. I mixed the concrete with a hoe and added more water as needed. It's helpful to have another person with you to help distribute the concrete while you mix. Fill the molds three-fourths of the way full, stopping periodically to use a hoe to push the concrete down into the all the corners and edges. Once the molds are three-quarters full, place the steel mesh on top of the wet concrete and then fill the molds the rest of the way.

STEP 11: Screeding + Vibrating
I used a 2x4 to screed the concrete. I pushed the 2x4 back and forth like a saw over the top of the concrete and used my reciprocating saw with a piece of wood glued to the blade to vibrate bubbles out of the wet concrete.

STEP 12: Cover + Cure
I covered the concrete with a plastic drop cloth to keep it from drying out too fast. Every couple of hours, spray it with water and recover it to keep the concrete from flaking. We did this for the first 48 hours.

STEP 13: Remove the Molds
After letting the concrete cure for 48 hours, I unscrewed the screws, cut away the hot glue and pried away the melamine. The PVC pipe got stuck in the concrete, so I drilled a few holes in the walls of the pipes and then used pliers to pull it out.

STEP 14: Prepare the Cabinets + Place the Countertop
I wanted the weight of the countertop to be evenly distributed, so I screwed down pieces of 3/4" plywood to the tops of my base cabinets. Then we lifted the first piece of countertop into place. The concrete is heavy and won't slide on the plywood, so I didn’t bother gluing it down. The middle piece of countertop was the largest, heaviest and had the hole for the sink and faucet in it, which made it the most fragile. I had lots of help moving it into place. We placed it temporarily in the right position and marked the hole for the faucet on the cabinets. Then we moved it out of the way and I drilled a hole in the cabinets for the faucet pipes to go through.

STEP 15: Seal the Sink
We peeled off the shrink-wrap on the sink and squeezed a bead of silicone caulk around the edge of the sink before placing the concrete over the sink. The weight of the concrete slab keeps it from sliding and the silicone creates a waterproof seal between the concrete and lip of the stainless steel sink.

STEP 16: Dry Fit the Faucet
I didn’t feel comfortable connecting pipes that need to be watertight because I'm not a plumber, so I just installed the faucet without connecting the pipes. Since I had to go through the 2.75” thick countertops, 3/4" of plywood and a 2x4, I had to replace the threaded rod that came with the faucet with a longer one so that I could clamp the faucet in place. Different faucets have different mounting systems so read the manufacturer's instructions and modify as needed.

STEP 17: Sand the Concrete
The concrete was pretty smooth since it was cast in melamine, but I sanded it with 400-grit paper on my orbital sander.

STEP 18: Seal the Concrete
I should've sealed and waxed the concrete slabs before I placed them, but I didn’t, so I had to deal with a bit of a wet mess. The penetrating sealer required the concrete to be saturated with water prior to application, so I had to use rags to keep the concrete wet and let it absorb water. Then I started washing a 50/50 sealer and water mix into the damp concrete. I kept increasing the amount of sealer in the mixture for additional washes before finishing it with 100% sealer.

STEP 19: Wax the Concrete
Once the sealant fully cured, I buffed-in a coat of concrete countertop wax. I mostly used my buffer, but a drill with a buffing wheel was handy for getting the into the edges. This would've been easier if I did it prior to placing the slabs.
